New Software Provides Real-Time Material Management
------------------------------------------------------------
PHOENIX, June 29 /PRNewswire/ -- Sequencia Corporation, the

announced the forthcoming availability of Sequencia mTrack(TM).
The new real-time software provides plant-level material

Premix Pros from Japan
------------------------------------------------------------
Roche Vitamins Japan recently built a new premix plant for
livestock feeds, pet foods and fish feeds in Fukuroi.
The latest process technology from Buhler and the preparedness
to apply it enables Roche Vitamins Japan to maintain its
position as an innovative leader in premix production technology.
Product identification, accurate feed of macro- and
micro-ingredients, prevention of cross-contamination,
consistent product mixes, and retraceability of the ingredients
used are just some of the more important requirements that
the new facility fulfills. The underlying concept was
developed in close cooperation with Roche Vitamins Japan,
the object being to build a state-of-the-art, turnkey
premix plant on a "green field" site. As early as during
the initial project phase, various analyses were performed
with the aid of computer simulations.
Adding tiny quantities by hand
In the so-called dispensary room, the manual additives
are processed in the sequence of the jobs to be produced.
In a dust-free booth, the ingredients are weighed online
in tiny quantities using two Mettler scales. The bar
code print-out serves for identification in order to
allow the manual additive unit to be released later on
during production by a bar code reader. Each time product
is received in bins or the bag warehouse, the lot number
is entered through the checking system of the plant. For
each premix produced, the system is capable of allocating
the lot number to each ingredient used and of retrieving
it in the event of subsequent complaints. There are five
different receiving modes for filling bins with raw materials
from Big Bags or trucks (two for micro-ingredients).
To avoid product confusions, the covers of the storage
bins to be filled are equipped with monitoring sensors
and are pneumatically interlocked. Screw feed conveyors
ensure en-masse flow of the materials and thereby also
allow the ingredients used to be retraced.
Pneumatic sender pressure vessel system
The plant in Fukuroi is one of the first to be equipped
with a pneumatic-sender pressure vessel system. A pressure
vessel is installed underneath each of the three main
scales, which is directly fed by the scale through DFWG
double valves and air shut-off valves. The pneumatic-sender
pressure vessel system requires significantly less conveying
air and does not need any airlock feeders, which further
substantially contributes to reducing the operating and
maintenance costs. Two complete DFDA feed systems with 15
feed bins each and special screw feeders, proportion
micro-ingredients having different physical characteristics
with maximum gravimetric precision.
Strict separation of the production lines
The strict separation of the lines up to a point after
the bagging and Big Bag weighing systems entirely rules
out cross-contamination by additives. The mixing lines
are each equipped with two Speedmix DFML 1000 and 2000
high-speed mixers, providing maximum flexibility in the
selection of the batch size. Automatic bagging lines with
check weighers, on-line label printing and application
systems, on-line sampling devices and a fully automatic
bag palletizer for both bagging lines complete this modern
plant. The control system essentially consists of three
levels: the SAP system, the process control system (13
PCs with network / Windows NT in Japanese), and the PLC
level. The centralized SAP system is supplying data on
raw materials, jobs, product formulations and labels via
a modem. At the same time, it receives all the production
statistics. Depending on the batch size and the resulting
ingredient size, a dispensary job is established by the
system for all ingredients that are not to be automatically
proportioned. Other noteworthy features of this system
include lot number monitoring of the ingredients used
and contamination monitoring. All scales, intermediate
bins and mixers are volumetrically and gravimetrically
monitored.

Mr. O'Donnell needs help with metal powder segregation in hoppers:
We are currently experiencing segregation problems in our
ALTAB department (produces alloying tablets) for mixes of
80 % manganese powder (250 microns with a large amount of
fines) and 20 % aluminum granules. Material does not flow
around the wall areas of the hoppers (i.e. the mix dips in
the middle) and aluminum granules build up around the edges
and occasionally flow into the center where the mix is
leaving the hopper resulting in fluctuations in product
weight.
We have made perspex models of the hoppers in ALTAB (56
degrees) and a number of other hopper cone angles (65 and
75 degrees). The 75 degrees hopper does not show this dipping
effect as pronounced as the 56 degree, however a hopper of
this angles holding an adequate amount of mix would be too
tall. A 50/50 56/70 degree perspex hopper has been built
(diamond back) but with similar flow properties as the 56
degree. Does anyone have any suggestions as to how the
hopper could be modified to avoid this segregation.
